About intercoolers

An intercooler cools compressed air from the turbocharger before it enters the engine. Cooler, denser intake air improves combustion efficiency and power and reduces exhaust gas temperature, which is valuable for turbo-diesel pickups and trucks carrying loads in high ambient temperatures.

Layouts

  • Top-mount intercoolers – sit above the engine and receive airflow through a hood scoop. Short pipework and quick throttle response, but they absorb engine heat when the vehicle is stationary or moving slowly.
  • Front-mount intercoolers – placed ahead of the radiator in the direct airflow. Better cooling at speed, but longer pipework and exposure to stone damage and water crossings.
  • Truck charge air coolers – large units mounted ahead of the radiator on medium- and heavy-duty trucks.

Construction

  • Tube-and-fin cores are lighter and common as original equipment.
  • Bar-and-plate cores are heavier and more robust, popular for aftermarket upgrades and heavy use.
  • End tanks may be cast aluminum, welded aluminum or plastic.

Failure and replacement drivers

Cracked end tanks, split tubes from stone damage, oil contamination from turbocharger seal wear, and fin clogging from mud and dust. Boost leaks cause loss of power, black smoke and higher fuel consumption.

Upgrades

Aftermarket front-mount conversion kits for pickups such as the Isuzu D-Max and Ford Ranger are a separate product segment from OE replacement intercoolers. Buying & specification guide

  • OEM replacement: OEM number, engine code and model year; note any hood scoop or bracket differences.
  • Core and ports: core dimensions, port diameter and orientation, and mounting points.
  • Construction: tube-and-fin or bar-and-plate; tank material and welding quality.
  • Upgrade kits: confirm full kit contents (pipes, couplers, clamps, brackets, hardware), whether bumper modification is needed, and whether the kit suits vehicles fitted with bull bars.
  • Pressure testing: ask whether units are pressure-tested and to what level.
  • Regulatory check: in some markets, visible modifications to intake systems may affect vehicle inspections; importers should confirm locally.
  • Packaging: intercoolers are fragile. Require face protection over the fins, capped ports, and rigid cartons. Upgrade kits with multiple components should be packed so pipes do not dent the core.
  • Volume: front-mount kits are bulky; request dimensions per kit for container planning.
  • Customer information: communicate clearly whether an upgrade kit retains the factory air-conditioning condenser and horn positions, since this is a common question from installers.

Is a front-mount intercooler always better than top-mount?

Front-mount units generally cool better at speed, but they add pipework and are more exposed to damage. For vehicles used in slow off-road conditions or deep water crossings, the trade-offs should be considered.

Why is there oil inside an intercooler?

A small amount of oil mist from crankcase ventilation is normal. Large amounts suggest worn turbocharger seals or excessive crankcase pressure, which should be addressed before fitting a new intercooler.
